Building a wooden barn door takes about a day, and the key is mounting the track into solid studs — not drywall.
Whether you’re covering a wide closet, a pantry, or a bedroom entry, the build breaks into two phases: fabricating the wood slab and hanging it on track hardware. Get the measurements right and the door works smoothly for years; skip the structural mounting and you risk a heavy door pulling free from the wall. Here’s the honest sequence that works.
Measure the Opening Before You Cut Anything
Measure the opening edge to edge, or the outer casing if the door will cover trim. The door needs to be wider than the opening — most guides use roughly a 4-3/4 inch minimum overlap on the guide side so the door fully hides the gap.
For clearance, plan a bottom gap of 1/2 inch to 1 inch so the door swings free over carpet or flooring. Track length matters just as much: a common rule is to size the track at about twice the door width. That extra length is what lets the door travel far enough to fully clear the opening when it’s open.
Cut, Assemble, and Finish the Door Panel
A flat slab door is the simplest build for a beginner. A typical material stack uses 1×4, 1×2, and 1×6 poplar boards framed around a 3/4-inch birch plywood center, joined with wood glue and finishing nails. Cut the plywood to your final door size, then build the frame around it so the edges look clean from both sides.
Lay everything on a flat floor, check the corners with a framing square, and fasten while the glue sets. Once the panel is square and rigid, sand it, prime it, and paint or stain it before hanging — finishing a door flat is far easier than touching up a hanging one.
Mount the Track Into Studs, Not Drywall
For a solid wood door, the track must anchor into framing. Locate the wall studs first with a stud finder. The standard move is to fasten a solid header board — often a 2×6 or 1×6 — across the studs at the door height, using 3-inch #8 construction screws, two per stud. Set the block about 1/2 inch higher than the door’s final height so the track mounts cleanly above it.
Mark the track position with the bottom of the track 1/2 inch above the bottom of the board, then level it carefully before drilling. Out-of-level track is the #1 cause of a door that slides on its own. Hang the Door and Add the Safety Hardware
Stand the door under the track and raise it with shims until it sits about 1/2 inch off the floor. Level the door, mark the hanger bracket holes, drill pilot holes, and lift the door onto the track. Double-check that the door swings freely and the bottom gap stays even.
